Delhi to Nepal - may be there are better options these days but here is my experience several yrs ago.
Delhi to Gorakhpur is connected by an express train called Amritsar Katihar express. Do expect Bihari crowds in it. Take local train or bus to Sunauli/Bhairahawa.
I have heard about SUVs taking you directly from Delhi Airport to Banbasa. You can enter Nepal in about 7-8 hours this way. Or, just take bus to Banbasa/Tanakpur (via Bareily if you have to wait too long for direct bus). Indian buses are just OK (=bad) but fellow passengers were friendlier than Bihar/UP. I would prefer this route over Gorakhpur train.
